These are actually two different circuits. There is "HOT" and then an IGN. I would not leave the B+ on the factory harness, but the switch IGN is ok.

As long as the OD of the speaker will fit and the depth is no problem, then yes, absolutely enlarge the holes. Larger speaker is always a plus.

Not $100 p/pair, but I do like the new Kicker KM654...

The there is high resistance up stream somewhere. Tracing it down may take longer then adding a relay, but leaving the issue in place may lead to other system failures as it gets worse.

If the voltage is dropping through the switch, you have a bad switch. replace the bad part as opposed to adding a band aid in the form of a relay and more wiring and connections.

Test to see of that voltage drop is through the switch or on the helm BUS B+. If voltage is dropping at the switch input when turned to RUN, then you have a poor connection or corroded cable.

cant bridge an SD-4 @ 2 ohm, so with 4 speakers, you would be wiring one per chnl @ 4 ohm for 185W each.

An SD-4 will only deliver 185W rms to each speaker where as the SD-2 will deliver 320W rms to each pod. And the SD-2 is less expensive. Its designed to drive 2 pair of tower speakers.
